Ok, so this is a pretty old photo, but I'm gonna be starting on this costume again here soon.
Before I put it all off for like, a year (plus), this was the progress I made on the helmet.
The base is made from chipboard which is then fiberglasses (epoxied in places I either couldn't get in to or reach), and then I used body filler on the out side to sand it. The helmet pattern was made in 3D modeling and then exported to a program called Pepakura (it takes 3D models and turns then in to flat 2D patterns...kind of like a sewing pattern for props).
Still got a lot to do on it but I need to take on another big armor project here soon...sewing is getting boring.
Also...I look like hell in this picture...

This is more like what a cosplay Zero helmet SHOULD look like! Keep up the good work!
